When a forklift or construction equipment engine overheats, the instinct is to look at the radiator first. Often that instinct is correct — but not always. The cooling system is a circuit with multiple components, and failure in any one of them can result in overheating. Replacing the radiator when the actual culprit is the water pump is an expensive mistake.
Here is a systematic breakdown of every cause of engine overheating in industrial equipment, from most to least common.
Cooling System Causes
- Blocked or choked radiator — Most common. Internal tube scaling or external fin blockage reduces heat transfer. See our guide on choked radiators.
- Coolant loss / low coolant level — Leaks, evaporation, or neglect. Less coolant means less heat-carrying capacity.
- Thermostat failure (stuck closed) — Coolant never reaches the radiator. Engine heats rapidly and overheats within minutes of startup.
- Water pump failure — Impeller wear, seal failure, or seized bearings stop coolant circulation. The radiator may be perfectly fine, but no coolant is moving through it.
- Failed pressure cap — System cannot maintain correct pressure; coolant boils at lower temperature.
- Air pockets in the system — Air in the coolant circuit creates dead zones where heat accumulates. Common after coolant changes if not bled correctly.
- Fan failure or belt breakage — The cooling fan is what draws air through the radiator when the vehicle is stationary. A broken fan belt or seized fan can cause overheating even in a perfectly maintained radiator.
Engine-Side Causes
- Blown head gasket — Combustion gases enter the cooling circuit, causing coolant to foam and lose heat transfer efficiency. White exhaust smoke is the giveaway.
- Cylinder head crack — Similar to head gasket failure; also allows oil or combustion gas to enter coolant.
- Incorrect fuel injection timing — Over-advanced injection timing causes excessive heat generation in the combustion chamber, overwhelming the cooling system's capacity.
- Engine overload — Operating the forklift continuously above its rated capacity generates more heat than the cooling system was designed to handle.
Environmental Causes
- Ambient temperature extremes — Indian summer temperatures of 42–47°C in cities like Nagpur, Ahmedabad, and Rajasthan push cooling systems to their limits. Equipment rated for 38°C ambient will regularly overheat if operated in open yards in May–June without additional precautions.
- Inadequate airflow around equipment — Forklifts operated in enclosed cargo containers or basement parking garages have severely restricted fresh air availability for the cooling fan.
