The single biggest factor in radiator longevity is not the brand or material of the radiator — it is how the coolant system is maintained. We have seen ₹8,000 copper-brass radiators last 20 years, and ₹30,000 OEM aluminium units fail in 3 years. The difference is always maintenance.

Here is the routine that our engineers recommend to every fleet operator who asks us how to get maximum life from their cooling system.

Use the Right Coolant — Always

This is the single most impactful thing you can do. The coolant in your system serves three functions: it carries heat, it prevents freezing (less critical in India, but still relevant in Himalayan operations), and critically — it contains inhibitors that prevent corrosion inside your radiator and engine. When inhibitors are depleted, the coolant becomes acidic and begins attacking the metal surfaces it contacts.

Never use plain tap waterHard water deposits calcium scale inside radiator tubes. DM water or a proper 30-50% antifreeze/coolant mix is the minimum standard for any industrial equipment.

Replace Coolant on Schedule

Coolant inhibitors deplete over time regardless of how little the equipment is used. Most industrial coolants require replacement every 1–2 years or per the OEM interval. Test strips are available to check inhibitor levels — include this in every 500-hour service.

Clean External Fins Every Quarter

In warehouse or dusty environments, fins should be inspected monthly and cleaned with compressed air every quarter. Blow air from the engine side outward (the opposite direction to normal airflow) to push debris out rather than deeper into the fin matrix. Never use high-pressure water jets directly on the fins — bent fins reduce airflow and are time-consuming to straighten.

Monthly: Visual Inspection

Check coolant level, look for external leaks at hose connections and the tank seams, verify coolant colour is clear/green/blue (not brown or milky).

Quarterly: Fin Cleaning

Blow out external fins with compressed air. Check all rubber hoses for cracking, swelling, or softness. Inspect rubber radiator mounts for deterioration.

Annual: Full System Flush

Drain old coolant, flush system with radiator cleaner, flush with clean water, refill with fresh coolant mixture. Pressure test the radiator to verify no developing leaks.

Every 2–3 Years: Professional Inspection

Have the radiator pressure tested to 1.5x system pressure and flow tested. Early detection of tube blockage allows a targeted re-core rather than full replacement.

Check the Thermostat and Pressure Cap

Two small and inexpensive components are responsible for a surprising number of radiator failures. A stuck-closed thermostat prevents coolant from reaching the radiator at all — causing rapid overheating. A faulty pressure cap that cannot hold system pressure allows coolant to boil at lower temperatures, leading to steam formation and accelerated scale buildup. Both should be tested annually and replaced every 3–4 years.

Cost of Prevention vs ReplacementA quarterly maintenance routine costs approximately ₹1,000–2,000 per year in consumables and time. A radiator replacement for a forklift typically costs ₹15,000–₹60,000 plus downtime costs. The maths is straightforward.
