Forklift radiators operate in some of the harshest conditions imaginable — confined warehouses with poor airflow, outdoor yard work in peak Indian summer heat, dusty construction sites, and continuous multi-shift operations. Under these conditions, radiator failure is one of the most common — and most preventable — causes of forklift downtime.
At Ajanta Radiators, we have repaired and replaced thousands of forklift radiators since 1970. Here are the root causes we see most often.
1. Internal Scaling and Mineral Buildup
Hard water used as coolant deposits calcium and magnesium salts on the inner walls of radiator tubes. Over time, this scale reduces internal tube diameter, restricts coolant flow, and dramatically cuts heat transfer efficiency. A heavily scaled radiator can lose 30–40% of its cooling capacity before any visible external sign appears.
2. External Fin Clogging
The external fins of a radiator cool the coolant by allowing air to pass through them. In warehouse environments, airborne dust, cotton fluff, paper fibre, and debris pack into these fins and block airflow completely. A blocked fin bed acts like a blanket over the radiator — heat simply cannot escape.
3. Coolant Contamination
Engine oil contaminating the coolant — typically caused by a head gasket failure or cracked cylinder head — leaves an oily film inside the radiator tubes. This film insulates the tube walls and prevents efficient heat transfer. Oil contamination also causes the coolant to foam, which further reduces its ability to carry heat away from the engine.
4. Electrolytic Corrosion
When the coolant becomes electrically conductive due to old inhibitors or mixed coolant types, an electrochemical reaction attacks the internal metals of the radiator. This is particularly destructive in copper-brass radiators where the dissimilar metals (copper, brass, solder) create natural galvanic cells. The result is pitting, pinhole leaks, and eventually core collapse.
5. Physical Damage from Vibration
Forklifts that operate on rough yard surfaces or over dock plates transfer significant vibration through the chassis to the radiator. Poorly mounted radiators or those with worn rubber mounts develop hairline cracks at header joints and tank-to-core connections — which begin as slow weeps and progress to full leaks.
Overheating
Temp gauge climbing toward red during normal operation — early warning of blocked flow or scaling.
Coolant Loss
Needing to top up coolant more often than usual — indicates a developing leak.
Brown/Rusty Coolant
Discoloured coolant indicates scale buildup or internal corrosion actively occurring.
Hot Air From Radiator
Air exiting the radiator feels extremely hot — means fins are clogged and not dissipating heat.
Prevention Is Cheaper Than Replacement
Most radiator failures are entirely preventable with a simple quarterly maintenance routine: flush and inspect the coolant, clean the external fins with compressed air, check all hoses and clamps, verify rubber mounts are intact, and pressure test annually.
