Problem 1: Temperature Gauge Climbs During Operation

Likely Causes: Low coolant level, choked radiator, fin blockage, failing water pump, or stuck thermostat. Check coolant level first. If correct, check for fin blockage and clean if needed. If problem persists, test thermostat and water pump flow.

Problem 2: Coolant Disappearing Without Visible Leaks

If the coolant level keeps dropping but you cannot find a puddle, the coolant is either burning in the combustion chamber (check for white exhaust smoke and sweet smell from exhaust — head gasket failure) or there is an internal crack allowing coolant to enter the oil (check dipstick for milky appearance). Both require immediate engine inspection.

Problem 3: Coolant Looks Brown/Rusty

Brown coolant indicates either internal scale corrosion or old depleted coolant that has lost its inhibitors and allowed rust to form. Drain and flush the system completely. If the flush water runs clear, refill with fresh coolant. If heavy scale or rust debris comes out during flushing, pressure test the radiator after flushing.

Problem 5: Coolant Overflowing from Reservoir

If the overflow reservoir keeps filling and overflowing, the cooling system is building excess pressure. Likely causes: failed pressure cap (most common, cheapest fix), partial internal restriction causing backpressure, or combustion gases entering the coolant (head gasket). Start with a pressure cap test and replacement.

Problem 6: Fan Belt Squealing

A squealing fan belt indicates the belt is slipping on the pulley — usually due to belt wear, glazing, or incorrect tension. A slipping belt means the water pump and fan are not running at full speed, reducing cooling capacity by 20–40%. Replace or retension the belt before it snaps and causes complete cooling failure.

Problem 7: Forklift Overheats in Hot Weather Only

If the forklift runs fine in winter and morning shifts but overheats in afternoon summer heat, the cooling system is operating right at its capacity limit. The system is not failed — it is marginal. Solutions: more frequent fin cleaning, upgrading to a higher-capacity core, ensuring the fan is operating at full efficiency, and in extreme cases, switching to a higher-temperature-rated coolant that does not boil as easily.

Problem 8: Engine Warms Up Too Slowly

If the temperature gauge stays cold for a long time or never reaches the normal operating range, the thermostat is stuck open, allowing coolant to bypass the engine and circulate through the radiator even when cold. A stuck-open thermostat wastes fuel, increases engine wear, and reduces power. Replace the thermostat — it costs ₹200–800 and takes 30 minutes.

Problem 9: Physical Damage to Radiator Fins

Bent or crushed fins — often from physical contact, falling debris, or pressure washing — reduce airflow through the affected area. Minor fin damage (under 10% of the fin area) can be carefully straightened with a fin comb tool. More extensive damage requires core replacement or re-coring.

Problem 10: Radiator Vibrating or Making Noise

A vibrating or knocking radiator usually indicates that the rubber mounting isolators have deteriorated and are no longer cushioning the vibration between the chassis and the radiator. Replace the rubber mounts immediately — metal-to-metal contact will quickly crack the tank-to-core joints and cause a major leak.
